We sometimes get calls from customers wanting to buy a new pump because their "non-serviceable plug" is leaking. Don't waste your money on a pump (unless you want a higher volume Heavy Duty replacement, like the Adrenaline). While you MUST take the pump off the truck, you most certainly can service it by replacing that special plug with one that has longer threads.
The 1994-2003 High Pressure Oil Pump (HPOP) has a plug on the bottom driver's side that can dislodge or leak from the threads being too short and pulling out. The fix is a longer thread. We machined a new plug with sufficient threads that can replace your damaged one, or prevent the damage from occuring in the first place. In the past, this small plug caused many folks to have to buy a new pump as no repair part was available. Ford and International have always refered to this plug as the "non-serviceable" plug.
While we manufacture our own (the one you can buy here and shown in the picture above) for use in all of our pumps, there is an Navistar version now that is essentially the same. The Navistar part number is: 1842906C91. They should be around $50 dollars or so as well, but you could save shipping by going to your local International Dealer.
